Warehouse sheet roof leak arrest during operations

The problem
Multiple leaks across a large metal sheet roof were dripping onto racked stock and creating slip hazards in the aisles. The facility ran six days a week and could not clear the floor for a full roof replacement, which was the only option other contractors had offered.
The diagnosis
Inspection showed the sheeting itself was sound — the leaks were almost entirely at corroded fastener washers, at end laps where sealant had perished, and at two ridge sections. A full roof replacement was unnecessary.
What we did
- 1Roof divided into eight zones, sequenced with the facility team so stock could be shifted zone by zone
- 2Replaced corroded fasteners and sealed all fastener heads
- 3Cleaned and re-sealed end laps and side laps with reinforced tape
- 4Coating applied over ridge and valley seams
- 5Rainwater gutters cleared and outlets rebuilt
- 6Zone-by-zone hose testing before moving on
The result
Leaks eliminated without a single day of production downtime, at a small fraction of the cost of the roof replacement quotes. The client has since put the roof on an annual pre-monsoon maintenance contract.
